1 DISCLAIMER: The following instructions are provided for BOS MTB clients who wish to do suspension service. BOS MTB cannot be held responsible for any work performed outside of a certified service center. Any work performed outside of a certified service center voids the BOS MTB warranty. SAFETY EQUIPMENT Eye protection is recommended when working with contents under pressure. IDYLLE DUST SEAL CHANGE Gloves are recommended for your protection and to reduce possibility of contamination. From 26/09/2014 TOOLS Allen wrench (1.5mm) Sockets (32mm & 21mm) Wrench (14mm, 24mm) Idylle oil seal and bushing tool (or equivalent) Mallet Torque wrench INSTRUCTIONS 1. Write down your compression and rebound settings. Some forks have 3 adjustments and some only have 2. Low-speed (count clicks turning the bronze screw under the fork clockwise). Afterward, add 15 clicks by turning the screw anti-clockwise). High-speed (count clicks turning the silver nut under the fork clockwise not on all forks). Keep this closed. Rebound (count clicks turning the bronze screw on top of the fork clockwise). Keep this closed. For air forks, note your air pressure. STEP 2 IS FOR AIR FORKS, FOR COIL FORKS SKIP TO STEP 3 2. Deflate the left fork leg. Deflate slowly to empty both air chambers at the same time. The fork will retract about 10mm. Page 1 of 6
2 3. When the fork is entirely deflated, undo the nut under the left fork leg with a 21mm socket. WARNING: If this nut is difficult to undo, stop this step, and deflate the fork. If you cannot deflate the fork any more, send the fork back to an approved BOS service center to complete the service. CAUTION: The lubricating oil will begin to come out of the bottom of the fork. 4. Remove the left stanchion. Make sure you have a container under the fork to catch the oil. 5. Turn the fork back over. 6. For 3-way forks: remove the high-speed compression adjuster by undoing the set screw with a 1.5mm Allen wrench. 7. Remove the red nut with a 21mm socket to drain the fork. Turn the fork back over and work the stanchion through its full travel 2-3 times to remove the oil from the hydraulic cartridge. Page 2 of 6
3 8. Remove the stanchion. Remove the hydraulic top cap with a 32mm socket. Work the cartridge over a container to purge any remaining oil from the system. 9. With a 24mm wrench (or similar), remove the dust seals by using the wrench as a lever. CAUTION: Do not scratch the dust seal seat. 10. Clean and degrease the interior of the lowers. CAUTION: Only use brake cleaner. CAUTION: Make sure that the dust seal seat is perfectly clean and grease-free. CAUTION: Use only clean rags that do not leave residue. Page 3 of 6
4 11. Position the new BOS dust seals at the top of the lowers. Install them with the BOS dust seal tool ( SEO-001) and a mallet (left photo). Ensure that the seal enters straight. CAUTION: Do not use any grease to mount the dust seal. CAUTION: Only apply force to the outer surface of the dust seal (in red, center photo). WARNING: Once the seal lip touches the lowers (right photo), do not apply any more force or the seal will deform. 12. When the dust seals are in place, add multipurpose grease (such as NTN Universal multipurpose) to the interior of the seals and the contact surface with the stanchions. 13. Reinstall the hydraulic cartridge from above the right stanchion. Torque the top cap to contact with the stanchion. 14. Reinstall the stanchions. Ensure that the dust seals are not folded and that the hydraulic shaft of the right stanchion comes out of the bottom of the right leg and the air shaft of the left stanchion comes out of the bottom of the left leg. If needed, pull lightly on the hydraulic shaft before reinserting the right stanchion. Add 50 PSI of pressure to the air cartridge to extend the air rod. 15. Reinstall the red nut with a torque wrench and a 21mm socket (Torque 10N-m) way forks only: Reinstall the high-speed compression adjuster with a 1.5mm allen wrench. Make sure that the set screw reenters the hole in the adjustment shaft (see photo below). 17. Turn the fork back over and add 300mL of oil to the right stanchion. Page 4 of 6
5 18. Undo the hydraulic top cap. Work the cartridge up and down to remove air from the system (purge the cartridge). Continue to work the cartridge up and down until it moves slowly through its entire travel and it has a constant feeling. 19. Undo the locknut under the top cap with a 13mm wrench. Remove the top cap with a 32mm socket. Lift the stanchion above the level of the upper bushing but do not remove it from the dust seal. 20. Push the stanchion back down to the bottom of its travel and put the top cap back on the hydraulic cartridge. Hand-tighten the top cap then tighten the locknut to contact with the top cap. WARNING: Incorrect tightening of the top cap and locknut can cause failure of the top cap. 21. Add oil to the cartridge up to the level indicated in the chart below. Measure the oil level with the BOS oil level checker ( SE-002) or a caliper. WARNING: Do not use use any oil other than the type listed below. STEP 23 IS FOR COIL FORKS. FOR AIR FORKS, SKIP TO STEP Tighten the red nut under the left fork leg with a 21mm socket (Torque: 10N-m). Add the quantity of oil indicated in the chart above to the top of the stanchion and then reinstall the spring and the spring spacer assembly. Skip to step Add 10mL of oil into the lowers from underneath the left leg. ATTENTION: Do not add more than 10mL of oil as this can cause over-pressure in the lowers. Page 5 of 6
6 25. Tighten the silver nut at the bottom of the left leg with a torque wrench and 21mm socket (torque 10N-m). 26. Put the red top cap on top of the left leg. Tighten with a 32mm socket to contact. Page 6 of 6
OVERVIEW. The left leg contains an air-spring cartridge with a coil negative spring to reduce the initial spring force created by the air pressure.
OVERVIEW The internals of both the DUC32 and SC32 forks are generally the same, only the lengths of six internal parts are different to adjust for travel and the double or single crown configurations.
